Intelligent Operator Guidance for EV Battery Assembly

As commercial vehicle manufacturers accelerate the transition to zero-emission transport, assembly quality, traceability, and operator safety become increasingly critical. Ansomat partnered with DAF Leyland Trucks through the ZETTA (Zero Emissions Truck Testing Automation) programme to deliver an advanced operator guidance solution for EV battery assembly, helping create a scalable, error-proof manufacturing process.

Using digital work instructions, intelligent tooling, machine vision, and real-time validation, the solution ensures every assembly step is completed correctly while providing complete production traceability.

Project Overview

The ZETTA (Zero Emissions Truck Testing Automation) project brought together leading industry and innovation partners to accelerate the adoption of battery-electric commercial vehicles.

Ansomat’s contribution focused on delivering a precision-controlled, operator-guided assembly system, using assembly work instructions to drive accuracy, safety, and repeatability in a high-voltage EV battery environment.

The Challenge

Electric vehicle battery packs require highly controlled assembly processes where even small mistakes can compromise quality and safety.

DAF Leyland Trucks needed a solution that could:

  • Standardise complex battery assembly operations
  • Eliminate assembly errors
  • Improve operator safety during high-voltage production
  • Capture complete process data for traceability
  • Support future production growth without increasing quality risks

The Ansomat Solution

Two-Station Smart Assembly System

We designed and deployed a two-station EV battery assembly solution, combining operator guidance, digital work instructions, and real-time validation into a seamless workflow.

Each station was engineered to:

  • Guide operators step-by-step using interactive digital work instructions
  • Ensure every action is completed correctly and in sequence
  • Standardise processes through assembly work instructions
  • Deliver consistent, repeatable assembly outcomes

Key Technologies & Capabilities

Intelligent Operator Guidance & Smart Tool Integration

The production system combines connected hardware and software to create a fully guided assembly environment for electric vehicle battery production.

Key components include:

Together, these technologies provide real-time operator guidance, automatic process validation, torque control, production data capture, and end-to-end traceability throughout the battery assembly process.

Real-Time 3D Tool Position Verification

Using Real-Time Location System (RTLS) technology, the solution continuously monitors tool position during assembly.

This ensures:

  • Fastening operations are performed in the correct location
  • Incorrect fastening points are prevented
  • Operators follow the prescribed assembly sequence
  • Greater accuracy and consistency throughout the battery assembly process

Machine Vision Quality Inspection

Integrated machine vision systems automatically verify critical assembly steps and component placement before production can continue.

Benefits include:

  • Automated quality verification
  • Detection of missing or incorrectly installed components
  • Reduced inspection time and manual quality checks
  • Increased confidence in every assembled battery pack

MES Integration & Complete Manufacturing Traceability

The assembly solution is fully integrated with the Manufacturing Execution System (MES), creating a digital record of every production step.

The platform automatically captures:

  • Operator activity
  • Measurement data
  • Inspection outcomes
  • Process timestamps
  • Product genealogy and traceability information

This enables complete visibility across the entire EV battery assembly process while supporting quality assurance and regulatory compliance.

Digital Work Instructions for Standardised Assembly

Interactive digital work instructions provide operators with clear, visual guidance throughout every stage of assembly.

By replacing static paper documentation with intelligent operator guidance, manufacturers benefit from:

  • Faster operator onboarding and training
  • Reduced human error
  • Standardised assembly procedures across all shifts
  • Improved production efficiency
  • Higher first-time-right quality
  • A fully guided and compliant manufacturing process
